Mass-production DTG, DTF, hybrids, printheads and inks: what really changed on the shop floor in 2025–2026 and where the line between screen and digital runs today.

Analysis Where the screen / digital line runs today

The old rule of thumb, that DTG pays off up to ~24 pieces and screen “wins hands down” from ~72, applied to carousel machines with manual loading. Automated lines (Apollo, Polaris) strip out setup and labor cost, pushing the break-even point far upward.

The hardest evidence comes not from brochures but from financial results: ~60% of the systems Kornit sold in Q2 2026 were bought by traditional screen printers. Nobody, however, has published a new, industry-agreed crossover point, so treat specific figures (“500 pcs”) as marketing.

Screen isn’t going away: the M&R DS-4000 (screen underbase + digital CMYK, 400+ prints/h) and ROQ Hybrid show that high volume will run screen and digital side by side.

Mass production: the battle for throughput

Kornit Apollo The benchmark for the entire segment

A 14.8 × 5.6 m line run by a single operator: “wet-on-wet” pretreat dosed per piece, printing on Fujifilm Dimatix StarFire 1024 heads, hybrid IR + hot-air drying (Tesoma technology, a claimed ~50% less energy than conventional tunnels). Smart pallets grip and position garments on their own, resizing to the print format. Throughput is Kornit’s own number, up to 400 impressions an hour, printed in Printweek’s specification table: one every nine seconds if the line never pauses.

Price: ~$1.8M in a traditional purchase, but Kornit is pushing the market toward AIC (All-Inclusive Click): a per-print fee covering machine, ink and service.

Kornit Atlas MATRIX One machine for cotton, polyester and DTF

New for 2026: single-step printing on cotton, polyester and blends (Karbon Shield chemistry against dye migration), a built-in “Karbon Transfer” DTF mode, XDi 3D effects, machine-vision-based QualiSet autocalibration. 150 imp/h (cotton) / 98 (polyester), a print area up to 90×60 cm.

The global beta included Spread Group among others; commercially available since May 19, 2026.

A “triple-star” indexer with two digital print engines (white and CMYK separately), 16 Ricoh printheads each, an on-board pretreater. 320+ pcs/h at a 35.6×40.6 cm format, full curing in ≤3 min at 150°C. Built on STRYKER press mechanics, and aimed squarely at customers considering the Apollo. Launched February 2022. M&R publishes the count — sixteen printheads per print unit — but names no supplier; the “Ricoh Gen 5” label reaches the trade press through the launch release. Ricoh sells no printhead under that name: its heads are model-numbered, and its own wording for that generation is “Ricoh’s fifth generation of printheads”.

DTF: from garage to industry

The big manufacturers have stopped pretending DTF doesn’t exist

Brother brought the industrial DTRX DTF system, with an integrated powder→curing path, plus a hybrid DTG+DTF workflow to FESPA 2026. Mimaki expanded the TxF300 series (the TxF300-75 and the TxF300-1600 sit either end of it) and introduced TRAPIS, a Transfer Pigment System: print, then transfer, in a process Mimaki says produces no wastewater. Epson officially sells the SureColor F2270 and F1070 as DTG/DTFilm hybrids. The middle of the market belongs to STS and Mutoh, DTF Station, and Chinese suppliers like Audley.

DTG+DTF hybrids: what’s real and what’s marketing

Real: Epson F2270/F1070 (factory hybrids), Kornit Atlas MATRIX (built-in “Karbon Transfer” DTF mode), Brother DTRX plus hybrid workflows.

Marketing: a fully automatic industrial machine that switches itself between film and garment in a single pass at production scale. That category does not yet exist as an off-the-shelf product, and nobody has run one on a show floor. Until somebody does, a single-pass claim is a roadmap.

Kornit itself positions DTG above DTF. Ronen Samuel, its CEO, at FESPA 2024, reported by Nessan Cleary: “We are not here to replace direct to film, that’s not who we are. We are in a different league.”

Beyond apparel: the other 60% of POD

Apparel holds only 39.5% of POD market value. One research split puts décor at 27% of value and drinkware at 19%, behind clothing at 37% (directional, methodologies vary). The market as a whole is forecast to compound at 23.6% a year to 2033. A knowledge base that stops at t-shirts misses more than half the industry. Sources: GVR · Market.us

Drinkware Mugs: sublimation by default, UV-DTF on the rise

The big platforms make mugs by dye sublimation (Printful documents its process openly); scale comes from conveyor tunnel ovens, which run dozens to hundreds of mugs an hour against 10–20 on a single press. The 2026 move: Roland DGA launched a UV-DTF media system (Feb 18, 2026) for its VersaOBJECT MO and CO-i machines and the VersaSTUDIO BD desktop, aimed at tumblers and irregular objects that resist direct printing.

Wall art Décor is POD's growth engine

A quarter of POD value by one split, and the hardware followed in one April 2025 week: Canon refreshed the Colorado M for décor (media to 1.6 mm, tactile PRISMAelevate prints to 1 mm), HP announced the Latex 730 and 830 at ISA, a month after the hybrid R530 for rigid and flexible media landed at Amplify, and Epson called its fine-art P7370/P9370 over twice as fast as the previous generation, which by its own footnote means print-engine speed alone. Specialist fulfillers (Prodigi, Sensaria) run the stretched-canvas tier via API.

UV objects Object printing gets a generation change

Mimaki’s UJF-7151plusII e (shown at PRINTING United 2025, shipping from Nov 2025) does 19 sheets/h at 710×510 mm with 5 mm emboss and a primer mode 3.7× faster, pitched as a short-run alternative to screen printing on glass, metal and molded parts. At the other end, xTool previewed a consumer UV printer at CES 2026: object printing is moving down-market.

Embroidery Stitching joins the on-demand stack

Melco built the Summit explicitly for on-demand: 16 needles, 1,500 stitches/min, built-in barcode scanner and cloud workflow. Tajima automates tensioning with i-TM (no test runs), and Pulse ID plus Coloreel’s on-the-fly thread coloring delivers API-driven personalization. None of the three publishes a production case for automatic digitizing, and neither Melco’s material nor Pulse’s claims one.

Books & photo The quiet giants of POD

HP will deploy 35 Indigo 120K presses to Shutterfly (announced Mar 26, 2026), one of the largest digital-print fleet deals ever. Ingram became Hachette Livre’s exclusive US POD distributor, Amazon KDP cut print royalties from 60% to 50% for low-priced books (Jun 10, 2025), and CEWE, whose photo book is Europe’s best-selling at around six million copies a year, passed 100 million copies ordered since 2005.

Laser Personalization hardware: shakeout and reinvention

Glowforge collapsed into creditor restructuring in late 2025 before its co-founders bought the assets back, a craft-market warning shot. Meanwhile xTool shipped the F2 dual-laser with an AI crafting agent (Oct 2025) and took a CES 2026 award for its 80W P3: engraving is consolidating around AI-assisted, small-business tooling.

Printheads and inks

Printheads The recirculation wave: Kyocera "-RC"

Kyocera has released a series of heads with ink recirculation around the nozzle: KJ4B-EX1200-RC (1200 dpi, 80 kHz, available April 2024), KJ4B-EX600-RC (600 dpi, 40 kHz, shown at drupa 2024) and KJ4A-EX1200-RC (1200 dpi, 64 kHz, available May 2025 — Kyocera’s first 1200 dpi recirculating head that takes UV ink). The goal: an end to nozzle dry-out and white-ink sedimentation during downtime. The “-RC” suffix is the tell: a KJ4B without it does not recirculate. The StarFire SG1024 (the Apollo’s head) has had RediJet recirculation for years, so that is not news.

Inks Pigment is beating reactive

Pigment ink volumes in textile printing are growing ~12% a year (1.9M kg in 2021 → 2.4M kg in 2023), while reactive volumes are falling ~2%/yr. A Technical Advice study: the pigment process vs conventional reactive means −86% water, −58% energy, −56% CO₂ and a ~10–15% TCO advantage despite more expensive ink.

Certifications ECO PASSPORT as the chemical gate

OEKO-TEX ECO PASSPORT is now the standard chemical-safety gate for POD inks; certificates are published by Kornit (NeoPigment, auxiliaries) and Brother (Innobella), among others. New OEKO-TEX limits apply from Jun 1, 2026.
